Much industrial dust-handling plant consists of vessels connected by pipelines. If a dust explosion propagates through such a system, the overall explosion event can be more violent than if a single vessel only is involved, due to a combination of increased turbulence, pressure piling and a jet flame ignition source in the second vessel. This paper gives guidance, based on an extensive experimental programme reported previously, on two aspects of the protection of interconnected vessels: containment and venting.

The explosion of flammable mixtures in interconnected compartments is commonly defined as “pressure piling”. Peak pressures much higher than the predictable thermodynamic values are likely to be generated in this geometry, yielding the phenomenon of major interest in industrial safety. In this paper, a CFD model was implemented, aiming at understanding the major factors affecting pressure piling in two cylindrical interconnected vessels, by varying the volume ratio between the two interconnected vessels and the ignition position. A combustion model was specifically developed to follow the flame propagation in any combustion regimes as a function of the local conditions: laminar, flamelet and distributed reaction zone.The model was validated by comparison with experimental results. The agreement between the experiments and the simulations has allowed the interpretation of the pressure piling phenomenon and the understanding of the mechanisms involved. More precisely, the results have showed that the pressure peak intensity is mainly affected by the coupling between the pre-compression of the mixture in the secondary vessel and the violence of explosion in the same vessel as related to the venting time, the latest quantified by the turbulent Bradley number, Brt i.e. by the reaction time to the venting time ratio.

A pilot scale interconnected vessels experiment system was established, and the closed and vented gas explosion characteristics in the system were studied, using 10% methane–air mixture. Regularity of pressure variation in vessels and flame propagation in linked pipes was analyzed. Furthermore, the effects of transmission style, ignition position, pipe length, and initial pressure on explosion severity were discussed. For the closed explosion: explosion in interconnected vessels presents strongly destructive power to secondary vessel, especially transmission from the big vessel to the small one; the worst ignition position is shifting from ignition in the interconnected pipe to the walls of the two vessels; as far as ignition in big vessel is concerned, the peak pressure in secondary vessel increases with the pipe length much faster than that for ignition in small vessel; the peak pressures in two vessels are approximate linear functions of initial pressure. For the vented explosion: the transmission style and interconnected pipe length have significant impacts on the effect of venting on the protection; in order to obtain the better venting effect, the use of a divergent interconnected pipe from the big vessel to the small one in industry is advised and it is necessary to reduce the interconnected pipe length as far as possible or install flame arrester in the interconnected pipe.

Combustible dust explosions continue to present a significant threat toward operating personnel and pneumatic conveyance equipment in a wide variety of processing industries. Following ignition of suspended fuel within a primary enclosure volume, propagation of flame and pressure fronts toward upstream or downstream interconnected enclosures can result in devastating secondary explosions if not impeded through an appropriate isolation mechanism. In such occurrences, an accelerated flame front may result in flame jet ignition within the secondary vessel, greatly increasing the overall explosion severity. Unlike an isolated deflagration event with quantifiable reduced pressures (vent sizing according to NFPA 68 guidance), oscillation of pressure between primary and secondary process vessels leads to uncertain overpressure effects. Dependent on details of the application such as relative enclosure volumes, relief area, fuel type, suspended concentration, duct size, and duct length, the maximum system pressure in both interconnected vessels can be unpredictable. This study proposes the use of FLame ACceleration Simulator (FLACS) computational fluid dynamics (CFD) modeling to provide reliable consequence predictions for specific case scenarios of dust deflagrations involving interconnected equipment. Required minimum supplement to the originally calculated relief area (Av) was determined through iterative simulation, allowing for reduced explosion pressures (Pred) to be maintained below theoretical enclosure design strengths (Pes).

Dust Explosion Simulation Code (DESC) was a project supported by the European Commission under the Fifth Framework Programme. The main purpose of the project was to develop a simulation tool based on computational fluid dynamics (CFD) that could predict the potential consequences of industrial dust explosions in complex geometries. Partners in the DESC consortium performed experimental work on a wide range of topics related to dust explosions, including dust lifting by flow or shock waves, flame propagation in vertical pipes, dispersion-induced turbulence and flame propagation in closed vessels, dust explosions in closed and vented interconnected vessel systems, and measurements in real process plants. The new CFD code DESC is based on the existing CFD code FLame ACceleration Simulator (FLACS) for gas explosions. The modelling approach adopted in the first version entails the extraction of combustion parameters from pressure–time histories measured in standardized 20-l explosion vessels. The present paper summarizes the main experimental results obtained during the DESC project, with a view to their relevance regarding dust explosion modelling, and describes the modelling of flow and combustion in the first version of the DESC code. Capabilities and limitations of the code are discussed, both in light of its ability to reproduce experimental results, and as a practical tool in the field of dust explosion safety.

Explosion isolation systems provide critical protection for interconnected vessels and work areas, preventing the spread of explosions through interconnecting pipes and ducts. These systems not only prevent propagating events, but also mitigate the elevated explosion hazards of interconnected vessels, related to pressure piling and enhanced turbulence. Explosion isolation systems can, however, fail catastrophically when they are not properly designed for a use case.Evaluating the performance of explosion isolation systems includes assessing their pressure resistance, flame-barrier efficacy, and determining appropriate installation distances, which typically requires extensive testing. To predict the performance of a system for use cases outside the tested conditions, models are needed to reliably predict both the explosion dynamics and the isolation system response.In this study, a physics-based model for explosion dynamics in vented vessel-pipe systems is developed and validated. An extensive series of large-scale validation experiments were conducted, including tests using an 8 m3 vessel with attached pipes, varying the pipe dimensions, ignition location, and mixture reactivity. The model accurately captures the effects of experimental parameters and predicts the time available for isolation systems to form a flame barrier. This model can help to predict installation distances and reduce the number of tests needed to comprehensively evaluate explosion isolation systems and their use cases.

To further understand the dynamic mechanism of dust explosion through a vent duct, we designed a small-scale cylindrical vessel connected with a vent duct and performed a dust explosion venting experiment under different opening pressures using corn starch as the explosive medium in this study. The results show that weakening effect of duct on venting is positively correlated with the opening pressure. The explosion pressure in the duct presents a three-peak-structure with time, successively caused by the membrane breaking shock wave, the secondary explosion in the tube, and the continuous combustion, and decreases gradually with the propagation distance. Meanwhile, the three pressure peaks are positively correlated with the opening pressure, while the time interval between them goes to contrary. The increase of opening pressure leads to the increase of secondary explosion intensity and reverse flow in the vessel, further accelerates the reaction rate in the vessel, and then shortens the duration of combustion in the vessel until the phenomenon of flame reignition in the vessel disappears.

This study investigates dust explosions in vessel-pipe systems to develop a better understanding of dust flame propagation between interconnected vessels and implications for the proper application of explosion isolation systems. Cornstarch dust explosions were conducted in a large-scale setup consisting of a vented 8-m3 vessel and an attached pipe with a diameter of 0.4 m and a length of 9.8 m. The ignition location and effective dust reactivity were varied between experiments. The experimental results are compared against previous experiments with initially quiescent propane-air mixtures, demonstrating a significantly higher reactivity of the dust explosions due to elevated initial turbulence, leading to higher peak pressures and faster flame propagation. In addition, a physics-based model developed previously to predict gas explosion dynamics in vessel-pipe systems was extended for dust combustion. The model successfully predicts the pressure transients and flame progress recorded in the experiments and captures the effects of ignition location and effective dust reactivity.

For the case where a dust or gas explosion can occur in a connected process vessel, it would be useful, for the purpose of designing protection measures and also for assessing the existing protection measures such as the correct placement, to have a tool to estimate the time for flame front propagation along the connecting pipe. Measurements of data from large-scale explosion tests in industrially relevant process vessels are reported. To determine the flame front propagation time, either a 1 m3 or a 4.25 m3 primary process vessel was connected via a pipe to a mechanically or pneumatically fed 9.4 m3 secondary silo. The explosion propagation started after ignition of a maize starch/air mixture in the primary vessel. No additional dust was present along the connecting pipe. Systematic investigations of the explosion data have shown a relationship between the flame front propagating time and the reduced explosion over-pressure of the primary explosion vessel for both vessel volumes. Furthermore, it was possible to validate this theory by using explosion data from previous investigations. Using the data, a flame front propagation time prediction model was developed which is applicable for:
  • •gas and dust explosions up to a K value of 100 and 200 bar m s−1, respectively, and a maximum reduced explosion over-pressure of up to 7 bar;
  • •explosion vessel volumes of 0.5, 1, 4.25 and 9.4 m3, independent of whether they are closed or vented;
  • •connecting pipes of pneumatic systems with diameters of 100–200 mm and an air velocity up to 30 m s−1;
  • •open ended pipes and pipes of interconnected vessels with a diameter equal to or greater than 100 mm;
  • •lengths of connecting pipe of at least 2.5–7 m.

A 20 L spherical explosive device with a venting diameter of 110 mm was used to study the vented pressure and flame propagation characteristics of corn dust explosion with an activation pressure of 0.78–2.1 bar and a dust concentration of 400∼900 g/m3. And the formation and prevention of secondary vented flame are analyzed and discussed. The results show that the maximum reduced explosion overpressure increases with the activation pressure, and the vented flame length and propagation speed increase first and then decrease with time. The pressure and flame venting process models are established, and the region where the secondary flame occurs is predicted. Whether there is pressure accompanying or not in the venting process, the flame venting process is divided into two stages: overpressure venting and normal pressure venting. In the overpressure venting stage, the flame shape gradually changes from under-expanded jet flame to turbulent jet flame. In the normal pressure venting stage, the flame form is a turbulent combustion flame, and a secondary flame occurs under certain conditions. The bleed flames within the test range are divided into three regions and four types according to the shape of the flame and whether there is a secondary flame. The analysis found that when the activation pressure is 0.78 bar and the dust concentration is less than 500 g/m3, there will be no secondary flame. Therefore, to prevent secondary flames, it is necessary to reduce the activation pressure and dust concentration. When the dust concentration is greater than 600 g/m3, the critical dust concentration of the secondary flame gradually increases with the increase of the activation pressure. Therefore, when the dust concentration is not controllable, a higher activation pressure can be selected based on comprehensive consideration of the activation pressure and destruction pressure of the device to prevent the occurrence of the secondary flame.

Flame speeds and rates of pressure rise for gaseous explosions in a 76 mm diameter closed cylindrical vessel of large length to diameter ratio (L/D = 21.6), were quantitatively investigated. Methane, propane, ethylene and hydrogen mixtures with air were studied across their respective flammability ranges. Ignition was affected at one end of the vessel. Very fast flame speeds corresponding to high rates of pressure rise were measured in the initial 5–10% of the total explosion time. During this period 20–35% of the maximum explosion pressure was produced, and over half of the flame propagation distance was completed. Previous work has concentrated on the later stages of this type of explosion; the development of tulip flames, pressure wave effects and transition to turbulence. The initial fast phase is very important and should dominate considerations in pressure relief vent design for vessels of large L/D.

Explosion behaviors of typical light metal and carbonaceous dusts induced by different ignition energies were investigated based on systematic experiments in a Siwek 20 L vessel. Comparative analysis reveals that the explosion mechanism of carbonaceous dust is the volatile combustion, whereas the mechanism for light metal dust mainly features the surface heterogeneous oxidation. Influences of ignition energy on severity and flammability limit are much more significant for carbonaceous dust than light metal, especially for the powder with less volatile. An innovative approach was introduced to derive flame thickness from the pressure–time trace. The relation between explosion induction time and combustion duration of ignitor was also analyzed. Results show inappropriate ignition energy will cause under-/over-driving in the thermodynamic/kinetic characteristic measurements. In this way, a dimensionless parameter pressure ratio was introduced to evaluate the under-driving, while two methods by using flame thickness and induction time respectively, were proposed to evaluate over-driving. To improve the accuracy of dust explosion tests, authors advocate that explosion severity determination should be conducted at the critical ignition energy. Moreover, a comparison between the European and Chinese flammability limit determination procedures was also conducted, indicating that EN 14034-3 is suitable for light metal but not for carbonaceous, while GB/T 16425 appears to be slightly conservative for both carbonaceous and light metal dusts.

The method of explosion venting is widely used in industrial explosion-proof design due to its simple operation, economical and practical features. A dump vessel vented platform was built. By changing the vacuum level and the gas in the dump vessels and the structural size of linked vessels, the pressure in the explosion vessel and the dump vessel was compared, and the influencing factors of explosion venting investigated. The main conclusions are as follows: In the explosion venting process, the higher the vacuum in the dump vessel, the smaller the pressure peak of the explosion vessel and the dump vessel, and the faster the explosion pressure is lowered. When the dump vessel is under the same vacuum level and the gas in the dump vessel is CO2, the maximum pressure of the explosion vessel and the dump vessel is less than the maximum pressure when the containment medium is air. Under the same vacuum condition, the larger the volume ratio of the dump vessel and the explosion vessel, the smaller the pressure peak of the explosion vessel, the faster the explosion pressure drops, and the volume of the dump vessel reaches or exceeds the explosion vessel. Increasing the volume ratio of the containment vessel to the explosion vessel facilitates protection of the explosion vessel and the containment vessel. Under the same vacuum condition, when the gas explosion in 113 L vessel vents into 22 L vessel, the longer the length of the pipe, the greater the maximum pressure in the spherical vessel. When the gas explosion in 22 L vessel vents into 113 L dump vessel, as the pipeline grows, the maximum pressure in the two vessels decreases, but the reduction is not significant. In practical application, it is recommended to use a vacuum of 0.08Mpa or more for the dump vessel vented, and the containment medium is CO2.In terms of the structural size of the container, it is recommended that the ratio of the receiving container to the explosion container be as large as possible, and the pipe length be as long.

Ducts are often recommended in the design of dust explosion venting in order to discharge materials to safe locations. However, the maximum reduced overpressure increases in a duct-vented vessel rather than in a simply vented vessel. This needs to be studied further for understanding the duct-venting mechanism. Numerous duct-vented dust explosion experiments were conducted, using a 20 L spherical chamber at elevated static activation overpressures, ranging from 1.8 bar to 6 bar. Duct diameters of 15 mm and 28 mm, and duct lengths of 0 m (simply venting), 1 m and 2 m, were selected. Explosion pressures both in the vessel and in the duct were recorded by pressure sensors, with a frequency of 5 kHz. Flame signals in the duct were also obtained by phototransistors. Results indicate that the secondary explosion occurring in the duct increases the maximum reduced overpressure in the vessel. The secondary explosion is greatly affected by the duct diameter and static activation overpressure, and hence influences the amplification of the maximum reduced overpressure. Larger static activation overpressure decreases the severity of the secondary explosion, and hence decreases the increment in the maximum reduced overpressure. The secondary pressure peak is more obvious as the pressure accumulation is easier in a duct with a smaller diameter. However, the increment of the maximum reduced overpressure is smaller because blockage effect, flame front distortion, and turbulent mixing due to secondary explosion are weaker in a narrow duct. The influence of duct length on the maximum reduced overpressure is small at elevated static activation overpressures, ranging from 1.8 bar to 6 bar at 15 mm and 28 mm duct diameters.

A novel mitigation system against hydrogen-air deflagrations in nuclear power plant buildings is proposed and developed through a series of field experiments using explosion vessels of different volume sizes. The mitigation system is installed on the outer surface of the vessels, and it comprises flame arrester and explosion air bag. The flame arrester is made by stacking 10–20 sheets of fine-mesh wire screens, and the air bag is connected for holding explosion gas. The successful mitigation mechanism is the sequence of pressure-rise reduction by the air bag expansion, flame quenching by the flame arrester, and the slow burning of the gas mixture sucked from the air bag back into the vessel due to the negative pressure caused by the rapid condensation of water vapor inside the vessel. Necessary conditions for the successful mitigation system are discussed, and the practical unit size of flame arrester sheet is recommended.

To develop the application of explosion venting technology in high-pressure vessels, a new model for the design of dust explosion venting size was presented, which took the physicochemical phenomenon deriving from the elevation of the static activation pressure into account. Firstly, for confined pressure rise, the wall quenching effect originating from the dust flame thickness was considered by adopting the three-zone model. Secondly, for the venting pressure rise, the energy loss due to the discharge of high-energy burnt mixture (quantified as the specific surface area loss of the flame) was taken into account and the induced turbulence factor was introduced. Thirdly, for the venting pressure drop, a dynamic pressure relief capability evaluation model which takes into account the flame morphology evolution (tear-shaped flame) and the proportion of discharged mixture (relative volume ratio) at elevated activation pressure was proposed. The predicted maximum reduced pressure and venting size were checked against the PMMA explosion experiments and a more great performance was obtained compared with standards.
